Formula & Adhesion Properties

Bondo aluminum bondo uses a specialized epoxy resin system designed to chemically bond with aluminum oxide surfaces. Unlike standard polyester body fillers that can separate from metal over time, our aluminum formula creates a permanent mechanical and chemical bond that moves with the metal substrate.

The filler contains microscopic aluminum particles suspended in the epoxy matrix, ensuring thermal expansion rates match the base metal. This prevents the stress cracks and separation common with mismatched materials.

Application & Mixing Instructions
Sizing & fit

Application & Mixing Instructions

Proper Mixing Ratio

Mix aluminum bondo with the included cream hardener at approximately 2% by volume—roughly a 1-inch ribbon of hardener per golf-ball-sized amount of filler. Thorough mixing is critical; blend for 30-45 seconds until the cream hardener is fully incorporated and the mixture shows uniform color with no streaks.

Working Time & Cure

You’ll have 3-5 minutes of working time at 70-75°F before the filler begins to set. Apply in layers no thicker than 1/4 inch for optimal curing and minimal heat buildup. The filler becomes sandable in 15-20 minutes and reaches full cure in 30-40 minutes depending on temperature and humidity.

Styling

Surface Preparation Requirements

Success with aluminum bondo begins with proper surface prep. Remove all paint, clear coat, anodizing, or oxidation from the repair area using 80-grit sandpaper or a grinder with abrasive disc. The metal must be bare and bright for proper adhesion.

Clean the abraded surface with wax and grease remover or denatured alcohol to eliminate oils, silicones, and contaminants. Even fingerprints can compromise bond strength, so avoid touching the prepared area.

Perfect for aluminum boat repairs
I've used this aluminum bondo on three different hull repairs on my fishing boat and it's held up perfectly through two seasons. The stuff sands smooth and takes gelcoat beautifully. Way better than the standard body filler I tried first, which just separated from the aluminum after a few months.

Bonds stronger than I expected
Repaired a cracked aluminum trailer fender that I thought was trash. This filler went on easy, cured fast, and has stayed solid through rough roads and weather. I actually drilled through the repair to mount a new bracket and it held perfectly. Really impressed with how well it sticks to bare metal.

Great for motorcycle tank repairs
Fixed a dented aluminum fuel tank on my vintage Honda. The aluminum bondo shaped easily and sanded smooth in about 20 minutes. After priming and painting, you can't even tell there was damage. Definitely the right product for working with aluminum parts.

Works exactly as advertised
I'm a body shop tech and we keep this on hand specifically for aluminum panel repairs. It doesn't shrink or crack like regular filler does on aluminum. Mixes easy, sands clean, and accepts primer without any extra steps. Solid product for professional results.

Fixed my truck hood perfectly
Had a big dent in my aluminum hood from a hailstorm. This filler worked great once I got the surface prep right—make sure you really clean and sand the aluminum first. It's been six months and the repair still looks factory smooth under the paint. Very happy with how it turned out.

Best option for aluminum repairs
I tried three different fillers on an RV project before finding this aluminum formula. The others either wouldn't stick properly or cracked within weeks. This one bonds tight, stays flexible enough with the metal, and finishes beautifully. Should have started with this from the beginning.

Good to know

Common Questions About Bondo Aluminum Body Filler

Yes, aluminum bondo works on galvanized steel, stainless steel, and most non-ferrous metals in addition to aluminum. The epoxy formula bonds well to any clean, abraded metal surface.

For standard steel body panels without special coatings, our Original Body Filler may be more economical while still delivering excellent results. Reserve aluminum bondo for actual aluminum surfaces and metals where superior adhesion and flexibility are critical.

Apply aluminum bondo in layers no thicker than 1/4 inch for optimal curing and minimal heat buildup during the chemical reaction. Thicker applications can trap heat in the center, causing the filler to crack or remain soft underneath.

For deeper repairs, build up the area in multiple 1/4-inch layers, allowing each to fully cure before applying the next. Back large holes with aluminum mesh or screening to reduce the total filler thickness needed.

No, aluminum bondo accepts primers and paints directly without additional sealer. After sanding the cured filler smooth through 220-grit, simply clean the surface and apply your chosen automotive primer.

For the smoothest possible finish, you may apply a thin coat of glazing putty over the sanded filler to fill any remaining pinholes or scratches before priming, though this is optional for most repairs.

Unopened aluminum bondo has a shelf life of approximately two years when stored in a cool, dry location away from direct sunlight. Once opened, use the filler within 6-12 months for best performance.

If the filler has separated, become excessively thick, or shows hardened chunks, it has degraded and should be replaced. Always check that the cream hardener flows smoothly and hasn't dried out before beginning a repair.

No, aluminum bondo is formulated for rigid metal substrates and will crack on flexible plastics. The epoxy creates a hard, inflexible repair that cannot move with plastic bumpers during normal flexing.

For plastic bumper repairs, use a flexible bumper filler or plastic welding system designed to maintain the substrate's natural flex characteristics. These specialized products remain pliable after curing to prevent cracking.

Remove unwanted cured aluminum bondo by grinding with a 24-36 grit coarse sanding disc on a dual-action sander or angle grinder. The epoxy is extremely durable once cured and cannot be dissolved with solvents.

Work carefully to avoid damaging the underlying metal substrate. If you catch the error within the first 10-15 minutes after application, you can scrape away uncured or partially-cured filler with a plastic spreader before it fully hardens.

Always work with aluminum bondo in well-ventilated areas or wear an appropriate respirator rated for organic vapors. The curing process releases styrene fumes that can cause respiratory irritation.

Wear nitrile gloves to prevent skin contact with uncured filler and hardener. Safety glasses protect your eyes from sanding dust. When grinding or sanding the cured filler, use a dust mask rated N95 or higher to avoid inhaling fine particles.
